How do you embed an aluminum c-channel spar into a foam outer wing panel? How did Byron do it?

Any help would be appreciated.

Default spar install

Norman when I built my TGA F-15 I cut a slot into the wing with a radial arm saw, inserted the aluminum spar then epoxyed it in place and filled the rest of the slot with balsa. I also capped the root end of the wing with 1/8 plywood it made a very strong installation . Randy

Default spar installation

Norman,

Cut the slot in your wing as mentioned. Then take a piece of baltic birch and cut it large enough to fit the slot and tall enough to extend beyond the top and bottom of the wing. Cut a slot in it to fit the spar and glue the spar into the ply notch, making sure you have at least 9 inches inside the ply slot. Temporarily install the ply plate with spar into the wing and mount it on the fuse....jig the whole thing up to get the dihedral and fit correct, then trace the upper and lower wing skin position onto the ply. Take it back apart and cut the ply along the lines you just traced. When satisfied that all is correct jig it all back up again and glue the ply and spar into the foam with slow curing epoxy.

Did you get you outboard panels cut yet?

Default Aluminum

Byron's process was to use injection-molded (and tough!) foam, not the usual extruded foam we modelers normally use.

I wouldn't just epoxy a piece of aluminum into a piece of foam, but would build a light, strong (Maybe CF/balsa sandwich) box spar into a portion of the outer panel, then attach the aluminum to that, so that there's more even load distribution over a larger area.

Use a wing tube!!! Lighter, stronger. EZ'er...

I just redesigned the ModAire AeroCommander wing. What a joke until we went to tubes.

Elmers makes a glue simular to wall foam pro bond polyurethane
wet one side with water then fill with glue expandes maybe 20 times but real slow to dry maybe 3 hrs but very strong and lite. cu
