How to Make Strong, Lightweight Shipping Crates

These crates are primarily foam with a cardboard shell. I've shipped several of them and they have all been reported to have arrived in good shape.

I build my first hot wire cutter to make these and it obviously needs a lot of work so any suggestions you have for improving it will be very much appreciated.
