My Dad and I have a machine shop, welder, everything to make custom cans for a ZDZ 80 single. Does anyone know any formula for volume? Should we put baffles in the can?

13 times the displacement of the engine is a good place to start. I have made numerous can mufflers for 100cc gassers with some good (not great) results. The big trick is to find the minimum size outlet without bogging the engine down. I have thrown more in the trash than I have mounted in a plane. If you have the patience and time to experiement...go for it.
